what is your threshold/signal/limit/rule of thumb/feeling/etc on when a new car is warranted? ..............................................

I try to estimate the remaining life in the car with the upcomming repair.
Using the same $500 per year approach that I use in calculating a purchase price, I'll spend $1000 if I think that the car will last another 2 years. If I don't think it will then I start looking for another $500/year car. That is I'll pay $2,000 for a car if I think we can get 4 years of use from it with reletive ease.

It's as much VooDoo as it is anything else.
